How RALCO Identified and Replaced a Failing 5,000A Main Breaker Within 48 Hours

When industrial electrical systems fail, the consequences extend far beyond the equipment itself. Failures can trigger unplanned downtime, safety risks, lost production, and cascading operational impacts, often totaling hundreds of thousands to millions of dollars per day.

During a recent planned electrical outage, RALCO Electric & Generator’s Electrical Maintenance & Testing Division identified a critical failure in a 5,000-amp main breaker at a large industrial manufacturing facility before it could shut down operations.

What followed was a highly coordinated, time-critical response that demonstrated the value of proactive electrical maintenance and the importance of working with an electrical contractor that has the expertise, supplier relationships, and resources to solve complex industrial problems quickly.

At A Glance

  • Critical Asset: 480V switchboard / 5,000A main insulated case circuit breaker
  • Service: De-energized electrical maintenance and testing
  • Business Risk: Potential losses approaching $1 million per day if production went down
  • Result: Replacement sourced, installed, and tested within 48 hours without extending the planned outage

The Facility

The customer is a large-scale industrial manufacturing facility operating continuous production with very little tolerance for electrical disruption. The site’s 480V distribution system feeds primary production lines, making reliability of the main protective equipment essential to operations.

The customer scheduled a planned outage with RALCO to perform de-energized inspection and testing of critical distribution equipment. The objective was to identify latent failure conditions and address risk under controlled conditions rather than during an emergency.

The Finding: A Mission-Critical Breaker Was Failing

During de-energized testing, RALCO technicians identified a 5,000A main breaker with active failure indicators. The breaker:

  • Had not been serviced or exercised since 2009
  • Failed electrical testing
  • Showed internal deterioration and mechanical wear
  • Had been associated with prior operational issues reported by facility personnel

Further inspection traced the failure to mechanical binding in the operating linkage and degraded lubrication associated with the lack of regular service and exercise.

Most importantly, the breaker was mission-critical and had no redundancy. Failure at this point would have resulted in a total loss of manufacturing capacity.

Its position only inches off the ground added significant complexity to removal and replacement, requiring careful planning to avoid damage to the stationary bus, breaker frame, or replacement unit.

Why This Discovery Was Critical

Had the breaker failed during live operation:

  • The facility could have experienced a complete unplanned shutdown
  • Restart timelines would have been uncertain and potentially prolonged
  • The customer estimated potential losses approaching $1 million per day
  • Replacement lead times could have significantly extended downtime

Identifying the issue during a planned outage shifted the situation from a potential emergency to a controlled, strategic response.

The Challenge: Find a 5,000A Legacy Breaker, Fast

Discovering the problem was only the first challenge.

The failed unit was a Cutler-Hammer SPB 100 insulated case circuit breaker rated for 5,000 amps. This specific large-frame breaker is no longer in standard production, making immediate replacement availability extremely limited.

Finding and replacing a breaker of this size and type within 48 hours is not a routine procurement task. These breakers are highly specialized, manufacturer-specific, rarely stocked, and logistically complex to transport and install.

The Response: 40 Years of Experience Put To Work

RALCO’s ability to locate, ship, install, and test a replacement breaker within 48 hours was possible because of 40 years of commercial and industrial electrical experience, deep technical knowledge, and trusted supplier relationships built over decades.

Within 48 hours, RALCO:

  • Verified specifications and compatibility requirements
  • Sourced the replacement through an established supplier network
  • Coordinated expedited logistics
  • Safely removed the failing breaker
  • Inspected stationary bus and contact surfaces
  • Installed and aligned the replacement breaker
  • Completed post-installation testing and verification
  • Returned the system to service without extending the planned outage

This level of execution does not happen by accident. It is the result of decades of working in complex, high-stakes industrial electrical environments where safety, precision, and timing matter.

The Result: A Potential $1M-Per-Day Problem Never Became An Emergency

As a result of proactive testing and decisive action:

  • A critical electrical failure was prevented
  • Production resumed on schedule
  • The planned outage was not extended
  • The customer avoided a potential seven-figure daily production loss
  • Reliability and confidence in the main distribution system were restored

The most important outcome: the failure never happened during production.

What Could De-Energized Testing Find At Your Facility?

Critical failures often develop silently in high-amperage electrical equipment. When problems are first discovered during live operation, the cost and risk are highest. Planned outages paired with proper testing allow facilities to identify developing problems and convert emergency failures into controlled corrective work.

An effective industrial electrical maintenance program can help facilities:

  • Identify problems before they become failures
  • Reduce the risk of unplanned electrical outages
  • Prioritize maintenance and capital expenditures
  • Improve reliability of aging electrical infrastructure
  • Create controlled opportunities to make repairs
  • Protect personnel, equipment, and production

Why Experience Matters In Electrical Maintenance

Finding a problem is only the beginning. When testing identifies a critical issue, you need an electrical partner with the technical expertise, supplier relationships, logistics capabilities, and experience to solve it. For more than 40 years, RALCO Electric has supported commercial and industrial facilities throughout New England with electrical testing, maintenance, and corrective services where downtime is not an option.

RALCO’s Electrical Maintenance & Testing services include energized and de-energized testing, breaker and switchgear testing and replacement, infrared thermographic inspections, planned outage support, and risk-based corrective planning for mission-critical electrical systems.

This project is the proof: RALCO did not simply identify a failing breaker. We had the resources and experience to solve the problem before it became the customer’s emergency.
